SpaceX launches Starfall demo mission – a new way to return cargo from orbit

SpaceX has quietly added a new spacecraft to its growing lineup. On Tuesday the company launched the first Starfall demonstration mission aboard a Falcon 9 rocket from Cape Canaveral, marking the debut of a new re-entry vehicle designed for scientific research, orbital manufacturing, and rapid cargo return.

While Cargo Dragon has spent years ferrying supplies and experiments to and from the International Space Station, Starfall is intended to be a simpler and potentially lower-cost system focused exclusively on cargo. It is not designed to carry astronauts.

SpaceX described the mission by saying, “Today’s mission includes a demo of a new vehicle that will enable affordable, routine access to the microgravity environment for scientific research and in-space manufacturing.”

A flying saucer built for cargo

Images released by SpaceX and documents filed with the Federal Aviation Administration reveal a spacecraft unlike any previous capsule from the company. Starfall has a disc-shaped design measuring 3.1 metres wide and 0.75 metres tall, making it smaller than Crew Dragon but capable of carrying up to 1,000 kilograms (2,200 pounds) of payload.

The vehicle weighs approximately 2.1 tonnes and uses compressed nitrogen gas for attitude control during re-entry. According to FAA filings, it contains no hazardous propellants, with all pressurized systems vented before splashdown.

Starfall consists of two major sections that separate after atmospheric entry. The upper section houses payloads and flight control components, while a carbon fibre heat shield protects the vehicle during re-entry and stores the compressed gas needed for manoeuvring and parachute deployment.

What will Starfall be used for?

SpaceX has said Starfall is intended to support commercial manufacturing in microgravity, an emerging industry focused on products such as pharmaceuticals and advanced materials that can benefit from being produced in space.

The first mission will spend only a few hours in orbit before beginning its journey back to Earth. SpaceX plans to recover as much of the spacecraft as possible, including its parachutes and heat shield.

If successful, Starfall could eventually become a regular platform for returning research materials and manufactured products from orbit, while also laying the groundwork for rapid point-to-point cargo delivery through space.
